I've switched over the cables and ports so i know they're fine.

My question is: is there a size limit between 1TB and 1.5TB that I've never heard of before or is the drive just DOA?

It sounds DOA.

However I've no idea what distro your running, so no idea of what's lurking under the bonnet which may be trying to mount/lock/something with the drive or not ..

Can you:

  badblocks -s -c 256 /dev/sdb

?
